Just get the mating surfaces on the same plane. The bolt holes do not need filing and it will not be a good idea. Plus there is no need. Once they are on the same plane, they will tighten up. Use exhaust seal too.

Cant hear a backfire at all.

  3. I found that I had to open the holes in the flanges as they were fouling on the studs , which was stopping the mating surfaces from seating correctly . Possibly why you have a leak round the pipe .

  4. I tried to capture it, obviously uploaded the bit where it didn't do it!! Mines doing it when I'm in say third gear coming to a junction. Pops then a bang. Bloody annoying seeing as it's running so well :(

Yeah that will be an exhaust leak no doubt.

Anneal the new cooper rings before you fit them.

  8. Don't have copper rings on mine, it's the later flat top type but cheers

I noticed that on my setup, while I had an exhaust leak which popped, adjusting the throttle plates so the throttle was almost completely closed and the engine was idling properly at 14.7 on the mixture screw meant that there was really nothing there to go pop if the engine RPM was well above idle - basically it leans out totally and burns nothing.
Then I fixed the leak and it is quieter and more economical too.
