Its a pity you arent going to get the cover plate done as yours looks worse than mine. All you are doing with the adjustment screw in that state is digging further in and it will still clunk and leave you with wobbly steering. Get it milled out and a new bushing pressed in. There is plenty of metal there. What threw me was it even looks like there was a bushing inserted there, there may even have been at sone stage in the development of the design. Or put it back together, get on the road and actually enjoy the ##### bus, but always knowing that half the random lane changing in a crosswind can be fixed, it isnt hard to take the box out in the future... now you have had it apart for the first time, and get it done properly this winter.
Box almost rebuilt, but...... I fitted the seal for output shaft while box was apart, so now trying to fit the shaft and push it through the new seal. I've put some tape over the splines on shaft , and greased the seal, but its a very tight fit. The how to guide suggests it wouldn't be this tight , although that was doing the seal with shaft insitu. Before I force it and damage it, does this sound normal?
Ha I realised what I'd done. Had put tape over the splines, but I'd taken it up the splines a bit too far, so I was getting jammed as I tried to push through the bushing.... Less tape and I'm straight in Next questoon....

Pick the plastic out and use new washer? Get new nut?

Here's a tip. If the round cover plate isn't leaking, don't decide to change the seal/ o ring anyway, just because you have it
I'm not sure , the old ''washer " is firmly attached to the nut with the plastic even going partway down the threads, so I don't know if it's a special "combination nut/washer" if such a thing exists, oror ju that it's a normal washer that gets well squished in there? There is a new washer in the kit that Keith does though
No, one end of the steering box is an almost round, cover about 5" in diameter, held in with 3 bolts and a large nut in the middle on a slotted threaded stud. It's got an o ring under it as a seal. Mine wasn't leaking but as the o ring was in the kit I decided to replace it anyway. It's ended up causing me a load of Marmite and a load of money, and my box is now damaged on the inside.
