So play between rotating shaft hub and starter casing:

So in the photo below I can get the calipers to read 9.6mm and when I pull the shaft hub towards me, when I push it away it reads 12.6mm. Is 3mm play normal here?

I’m thinking this 3mm play may be normal. Looking at starter motor internal diagrams it appears there is no guiding bearing at the output end because the external brass bush is its guide.

any thoughts about this play ?

The brass bush is the guide. If it's not worn all will be well. Anyway while the starter motor is out I would replace it.

  4. Is there a fixed bush on the end of the starter shaft? Seem to recall there is.

I suppose you could call this a fixed bush on the end of the shaft. Can only assume this is to stop the brass bush sliding out of its housing?

  6. Nope, I think that’s an endstop for the starter shaft. No reason why the bush should come out.

Stage is set. A week of yoga and neck press-ups. Get a bit of light on Saturday and I’ll get stuck into that old bush

Don’t forget to lube the bush before insertion. :)

Will do. If it’s no better I’ll be happy to go with the Powerlite but gotta go with they£2 option first

I know its doom and gloom but check how hard it is to turn the engine over by hand with a spanner on the pulley nut. .. if its really stiff the problem may not be just the starter.

After all one member on here upgraded his starter only to find the engine was stiff because it had been run without oil thanks to fast thinking by an idiot garage...

Borlocks got it tapped nicely but tap just keeps turning without ejecting the bush

I managed to remove the flywheel roller bearing using a wall anchor bolt. The key was to get the anchor part to grip sufficiently in the first place, then wind in the bolt to press it out from the rear. Perhaps you could try something similar?

The awkward bit was to get it to grip, which I did by rigging up a cross bar to stop the bolt going in too far until it had gripped firmly. Then I removed the cross bar and refitted the bolt to do the "press". That might be a little challenging if the gearbox is still on the van though :D
