Good question and I don't know that either. Been told to put an endescope in the bell housing to see what is going on!
Cable detached, you should have a bit of movement on the lever (use hand) during which the release bearing is travelling to the clutch springs. You hear it, it's obvious how what you hear relates to what you feel. Do you have that? This free play is what you then limit with cable adjustment but it's quite a bit without the cable. Just suggesting you check that before you remove the engine as you can't after.
When I push the clutch peddle down I do not get the feeling of any resistance at the point I would expect the thrust bearing to be pushing against the clutch springs. The lever travels around a good 20mm arc if not more (as per my video above somewhere) Will try pulling the lever manually to see if I feel the resistance or here the sound you mention.
I have this niggle that you've had a cable on this the whole time, with and without the engine in. How far the lever moves via the pedal, forget that for the moment and see how far it moves by hand with no cable before the release bearing bumps into the clutch. I believe this is key for you to work out what's happening. i.e. no play - something very wrong. Loads of play - also something mis-matchy. Hopefully that will guide you where to look when you do take the engine out
Cannot budge it just using my hand as the return spring on the arm is super strong (or I am so weak...)
I think rather that the release bearing could already be hard up against the clutch springs - there should be some obvious "loose" even with that spring which seems very strong when you fit it (Ahhh!!!) but in reality ain't all that. When you've taken the engine out, check and you'll see how easy it is to move the lever full swing with your hand when there's no clutch in the way, I've done it many times and I'm as weedy as it gets. Hopefully, you just found something out that will help narrow the problem down.

I'll look in a minute, but IIRC you put up photos last time it was out and nobody spotted anything untoward? You might have to do some depth measuring this time.
I'm not sure how I missed this but I'm sorry I did! (though I haven't just read every between this comment from last time so perhaps this has already been said). Wheels off the ground? @theBusmonkey that's perfectly normal isn't it? (my memory! ). You got it in gear without it crunching so the clutch was working? If at that point you'd also pulled the handbrake on the wheels would have stopped turning (don't let the clutch out in gear with the handbrake on though) Did you put it on it's feet and try it? I'm 99% sure I'm right about this but it's been a long time. I'm glad I saw this before you took the engine out again!!! Same reason it might clonk as you put it in 1st if the cable needs tightening a little bit because the clutch is still dragging slightly. with wheels off the ground, round they go. Even set correctly there is still some drag.
Hmm - see where you are coming from. Problem I have is when in neutral with the engine running and the wheels off the ground, the wheels are going backwards. If I get it into first (crunch) or second (double crunch) but dip the clutch, the wheels rotate in the forward direction and do not stop or go in the reverse direction so to me it didn't feel like the clutch was engaging or not? Will try it on the deck though and thanks for the suggestions so far
New conduit fitted and follows the correct path. Cable the right length. With engine not in, the thrust bearing moves a good 6cm's. Cannot see anything wrong
I'm foggy on this coz it's been a while but isn't it possible to fit the diaphragm to the pressure plate the wrong way so that it effectively locks up? @zedders have I just made that up!
