Woody my 72/73 bay window resto project .......an epic tale of rust.......

    Its a pity all the other posts are gone from here as you and others gave me some very good advice through out the resto which really helped, I think others would have benifited from reading them too .....but we can only repost with what we've got

    I thought that was pretty slick putting that link into the story ;D .............

    Oct 12th 2010....

    just down loaded the pics so here goes

    This is the area I'm going to replace/make a repair piece. The bottom area doesnt look too bad but it has got some heavy pitting so would probably rust through in a year or 2 so I decided to chop it off

    First I started with a flat piece of sheet steel which I bent in a vice to a 90 degree angle (but not too tight)

    put slits in one side of this piece so I could bend it to the right profile
    I then made a cut across the front as there will be a bend in that "face" of the metal

    This is what I've got from all that

    I then clamped it over the area I was going to chop out and tack welded some of the cuts to stop them opening up when I put some more weld on.

    Next I cut off the rotten bit and finished weding up the cuts I had made and this is what Im left with

    I then had to make some more cuts to allow me to bend the metal back on its self to make the lip which the outer arch will attach to. I used mole grips to bend it over as it would no longer fit in the vice

    I then welded up the cuts and welded it all in place

    so from this

    job done...phew

    It took most of a day to do this one bit using only a selection of mole grips, hammers, grinder, ruler, scriber and welder
     
  2. [br /][br /]I took the cut up a bit today, not sure, but the panel on the bus might just be starting to flare out where I've cut - should I leave it there, should I take the cut up further ??? [br /][br /]anyway...... I painted the inner arch[​IMG][br /][br /]And the started wire brushing some other areas of the rear arch tub so I could get some paint on......and made a few more holes

    Not sure if I should make a small repair piece, cut the lot off and replace with a repair panel or cut the lot off and make my own. Either way I think I'm going to do this bit before I put the outer arch on as it gives me a little more room to play.....I'm not putting off getting the outer welded [br /][br /]Last question, should I take the cut right across to the door or leave it the shape I have at the moment ?- which I'd prefer to do as I don't really want to cut any more good solid german steel out and it would be a noticeable join from the inside of the cargo area[br /][br /][​IMG][br /][br /]So what do you all recon? weld to the shape I have got or cut more off

Just copying this over from my mech/tech thread as a quick update of what I've been doing [br /][br /]I finally got up the courage to go out and have a go after that bad dream last night!![br /][br /]tapped out a few of the creases using a hammer and dolly, not brilliant but I think it will do

    [br /][br /]hopefully by sortin out this bit it may help at the rear[br /][br /]the front doesnt look too bad - bearing in mind the panel is clamped over the originial as I've still got to cut a big bit from the front of the repair piece and cut some more from the top[br /][​IMG][br /][br /]the profile against the rear corner looks pretty good though[br /][​IMG][br /][br /]As you might have seen it started raining so I've packed up for the day hopefully get a bit done tomorrow so I will update you then :yes

    Heres what I've been upto lately :)

    started off with this

    welded it in then made a bit for the patch above it and welded in

    Looks ok to me :D I'd been doing these bits putting off doing the rear arch ::)

    right then back to today...................

    I only really spent a good afternoon on it today but I think I got quite a lot done
    First I started cutting the panel back bit by bit, fitting it up, marking then cutting a bit more off over and over again.

    I wanted to spend as much time as it takes to get this as good as I can.

    I must say that the closer the panel got to fitting the more it would sit in different positions (if you follow my meaning) so it was definatly a good thing not cutting it all off at once

    You might have noticed a small dent that i made at the lower front of the arch . I did this with some long jaw molegrips....I dont know why I tried clamping it there :mad: very silly mistake - what was I thinking :-[ , so I then had to tap it out using hammer and dolly - luckily I got it out again

    Next I joddled the upper horizontal and vertical, the lower horizontal will be stitch welded to the lip of the cargo floor

    I used a pipe de burrer to get rid of some of the burrs on the rear of the panels on the van

    and then fitted up again

    Quite please with it I am ;D

    Still got a fair bit of fettling to do yet.

    Got to remove the nastly transit primer from the inside of the panel and then re coat with a few coats of epoxy mastic.

    Got to drill some holes in the body work so I can plug weld through to the new panel.

    Drill holes in the bottom of the arch to weld it to the inner.

    Replace the seal bits (will probably stick back the old bits with PU seam sealer).

    drill some holes through to the load floor lip for the panel pins to hold it in place.
    tweek the lips of the inner arch so they fit flush to the outer.

    then check it all over again for "fit"

    So not sure if it will be welded next weekend or not, or if I will still be tweeking it.

    Oct 24th 2010.................

    heres fridays progress.....

    stripped off the transit primer from the inside and the joddled lip

    because it is quite a smooth milled steel I gave it a coat of etch primer

    Next I drilled holes to plug weld through to the joddle. I made these 6mm but used a 3mm drill to make a pilot hole first. I used a bit of wood behind the panel 1. to stop me bending it as I pushed the drill in and 2. to stop me going straight through the panel behind

    Next I clamped it back in place and drilled some 3mm holes for the panel pins -drilled one hole then fitted the panel pin then drilled next hole and so on just to keep it all nicely lined up. a little tricky as the new bit got pushed back slightly when the drill got to it. these are the panel pins

    in 2 areas the old panel sits proud of the new, not sure if you can really se it in photos

    this is where the joddled lip is sitting over the foam seal and pushing the old metal out slightly. I decided to make 2 cut outs in the joddled lip in these areas when I took the panel off to drill the holes around the wheel arch opening

    that pretty discrete I'd say ;D

    I've been clamping the outer sill on through out all this to help get the lines right but it has always been obvious that the outer sill does not have a great profile - another bit to modify!! Theres also a few little gaps that I may have to do soemthing about before final fitting and welding. Dont really just want to plug them full of mig.

    this bit will be a bit tricky the panel pins should tighten up the gap a bit but it will take a bit of time to get right. I scraped some sealent off the floor lip today and realised that the outer arch will probably not sit hard up against the floor lip due to where this sealer was, in hind sight I probably could have joddled this joint too, it would have been well hidden and taken up the slight gap...never mind.

    lastly I gave the inside of the arch panel a coat of epoxy mastic. I gave it a second coat today so not really done much else to it today other than watch paint dry ::)

    oh yea, stuck the old bits of foam back on using dinitrol seam sealer.

    will post some pics of the inside painted and foam seal tomorrow.......and hopefully with it tacked in place

  8. .........and after further googling it turns out general fishhead doesnt appear until the 3rd film - the return of the Zedi and was never in the first starwars film at all...............

  9. Lunch time post!!!!!

    Got it on........but on with my usual preamble first ::)

    Bad day!!! youngest Diddyman was sick all night at his Nans so we had to get him early this morning. Mrs Diddymen suggested politely to not even think of working on the bus today or else I can sleep in it tonight :mad:

    After all day of me moaning she finaly gave permission at 3 o'clock :mad: I probably lost half an hour setting up and doing a coulpe of blobs of mig onto the battery tray. Then my parents came round, Dad wanted something out of the garage....which was at the bottom of a pile of tools and parts which he didn't want to disturb ::)

    Finally got it fitted up and started tacking it on. It was all too easy to rush things but I sayed as calm as I could....even though the light was starting to fade.

    long story...well not quite as long its on. A little bit of distortion in a few place some of which I'll have to live with.

    Heres the pics (which I've had to turn up the contrast on as it was getting dark)

    theres a bit of distortion on the top corner (later found out this wasnt due to distortion but to a dent further up under some filler :mad: ........which I should have stripped right back in the first place!)

    I can feel a ridge across this bottom bit, not sure if its not completly ground down or if I didn't pull the bits close enough together. I think I'm gona slit this bit and bump it into shap with a hammer then re weld it

    Heres a profile veiw, and you can see some distortion, not sure how much I can "dress" with a hammer, might have to live with it and use filler

    one learning point I found, using the panel pins or "aero clamps" if you weld too close the plastic melts ::) luckilly. If Id done these bits first then as the plastic melted the pins would release a bit. luckilly Id got enough tacks welds for this not to happen
     
  10. November 4th 2010.......

    Such is the cost of working out doors without a cover

    The MG has been running rough so been tinkering in the evenings and not had time to update the weekends work...which wasnt much

    I slit open the bottom of the rear arch again and hammered it here and there, welded up and ground down....it's a little bit better but I can still feel a slight ridge....gonna have to live with it and let the filler sort it out.

    Bumped back a few bit on the top - still a little distortion but I think the filler will take it up

    The top corner of the arch is a different story. on examining the area I found a large dent (large in area not depth) its fairly shallow and bulges out. I think judging from where the centre is that something inside the bus has hit this panel pushing it out slightly...there are a few other dents inside to support this. Dont know why I didnt spot it earlier :mad: I think the heat from welding must have extendid the bump to the joint in the new panel lifting it slightly.

    I'm going to leave it for now and make myself a slapping hammer and try to flatten it when I do the fillering.

    Next gave it a coat of rust treatment (after wire brusing off the rust I let happen :emb) then some epoxy mastic to protect it over the winter......it then started raining :mad: which has marked the paint...not too bothered as I will strip it all off again before final painting

    Sat and Sunday were a bit of a wash out due to weather....I think I was moaning about it this time last year ::)

    I'd already started chopping the front arch and seat belt mount so continued around here

    here the seat belt repair nearly cut to size. You can see that the rear lip does not line up particually well

    the lip isn't stamped out as cleanly as the original either. Not as good as the other side even though they came from the same supplier :mad: anyway it just about fits now...then I got rained off for the rest of the week end.

    The next bit I looked at was the bit that goes down behind the front arch. The bit that tapers in behind the arch, the bit I cant remember haw far down it tapers.......so I thought I'd better get a front arch so I can line things up

    So onto the front arch..............yes I know what your thinking ::)

    ....I was wondering if I could save the rest of the arch and weld a new bit in here.....but just found out that the new ones come complete with the step. So I bought a complete one (genuine)

    I had thought about keeping the step as its in good condition but there was this bit where the repair arch isn't the same profile as the original

    The step looks pretty good, having only been replaced a few years before I bought it

    So, unusually for me Im thinking of chopping the whole lot off incl the step. I've heard that you have to cut down the step and bend it over a bit, but is there any other modification needed??

    Only had a few hours today before it got dark.

    Started on the closing panel for the b post, the bit that sits behind the front arch.

    Bent some metal to the right shape (this is the off cut but you get the idea)

    I then bent it closer to the correct shape and welded it to another bit of metal

    think I might have to weld a bit more on the bottom as its a bit short...doh!.

    next started on the outer B post

    got the panel from JK. nice profile, width correct but it doesnt extend in to the seal chanel.

    Its a bit scruffy but quite solid. I think I'll get it looking a bit neater when I re do it though (hopefully).

    The door shut lines are good and I hope I can get them pretty close to this with a new door and new arch

    It will be almost a shame to get rid of the green growth it adds a nice pattina....is that wrong of me???

    trimmed up the closing panel and loosly fitted (it is too short ::) )

    not a great pic as it was getting dark so I had to turn up the contrast again. I've not welded the bottom yet just in case I have to tweek it when I do the wheel arch.

    Think I'll do the outer sill next as I've been wanting to get it on for a while.......and Im on leave tomorrow :D

Still not got round to putting the outer sill on :sad<br /><br />A wet weekend kept me inside most of the time :( I can see this happening most weekends from now untill april<br /><br />first then the "better" pics of the B post outer<br /><br />[​IMG]<br /><br />the missing captive nut for the belly pan attached with a blob of weld<br /><br />[​IMG]<br /><br />some brackets and captive nuts for the belly pans welded on (crudely :emb) and painted<br /><br />forward -<br /><br />[​IMG]<br /><br />Aft - <br /><br />[​IMG]<br /><br />Closing panel extended, trimmed to size then joddled<br /><br />[​IMG]<br /><br />I decided to make the joddled lip a bit deeper as there is a lip of the old closing panel still welded to the B post outer flange which I'm going to leave as I'll make more of a mess trying to get it off. I made the joddle nearly twice the depth it usually does by making some "extensions" for my joddler - crude and fiddly to use but effective<br /><br />[​IMG]<br /><br />I now also need to re paint the inside of the closing panel again as joddling damaged the paint which was still a bit soft<br /><br />[​IMG]<br /><br />I've decided that I will weld the closing panel on before the outer sill as this way I can still get in to repaint where any bits of paint have burnt away. Then the outer can go on....after I figure out how best to get it to shape.<br /><br />And thats it :(
     
  17. Nov 23rd 2010......

    I have to say that I'm quite pleased with this weekends work.

    The weather was dry....but cold....humm would have been good weather to have done that rear outer arch. Funny how some weekends you spend quite a bit of time and don't seem to get much done when you look at the results - other weekends you work a bit more leisurly and seem to get loads done...any way I'm rambling.....on with the update

    Finally got the closing panel on

    left the lip a little bit long untill it was all welded in

    then bent it over and gave the lot a good coat of epoxy

    Coated inside the sills where any paint would have burnt off

    Next I thought I could get on with the outer sill.....of coarse there was other bits to do first. Forgot I didn't weld the edge of the rear arch to the C post as I didn't remove the door when I did it. So the door had to come off so I could get in to weld it up

    Then noticed a couple of spots I left when I did the sliding door track/sill/runner cos I put the door on for a trial fit then welded the rest up but didn't take the door off to get these last ones

    Got em all welded up then ground back

    next clamped the outer sill in place, marked up where to cut the ends to make the seal channel continuous

    On and off a couple of times then welded in

    Profile where it meets the B post isnt perfect but I think a light skim of filler will get it better

    Then a bit of epoxy went on along with the door

    The door does kick out slighty at the bottom due to the rust other than that its pretty good I think.

    So what to do next??? probably carry on with chopping out the front arch, maybee get the seat belt mount on. Also got to do the rear outrigger I keep forgetting about......and the lower rear section of the front inner arch

    Narrator: R2D2 lets the potato loose and it lodges into the Death Stars exhaust pipe just as it is about to fire…………bang (it explodes) and every one goes back to Yavin 4 for a party as I cant be bothered to describe the explosion in detail.

    General fishhead: good work every one, I don’t think we’ll be seeing the likes of them again

  19. Not much done this weekend or last so I'll fill up this post with loads of pics so you think I've done more than I have ::)

    did a little bit to the lower wheel arch/seat bulkhead lower bit....well cut some out

    Not sure what to do with this bit yet, might take the cut up a little....and it really should continue back to cover some of the front cross member under the bus :( ....didn't really fancy getting back under there - especially in this cold we've had lately....oh well might put it off for a bit

    once cut out I could only wonder why so many patches were used??? and why cover such a big area of good metal??

    The PO said all this work had been done by a local VW specialist....along with the sills etc make you wonder some times..........mind you there were no headed recipts to back this up

    Next I thought I'd do some thing easy (yea right...its a 30+ yr old VW!!!) like take the rear bumper off. I gave the bolts a squirt of penitrating oil as they were solid.....exept for one...I'll get to that in a bit..

    Not budging I decided to grind off the bolts holding bumper to mounting irons rather than take the whole lot off together....bumper came off.

    big pipe on ratchet and the first bumper mount was off. One bolt on the other one came off the same way but the last one was spinning :mad: guess the weld had broken and nut must be seized on inside :mad: I used some leaverage between chassis and bumper mount incase that might help hold the nut and stop it spinning......no!!...ok then it will have to be the grinder between chassis and bumper mount to cut through bolt...had some sucsess but couldnt get all the way through. tried again using a screw driver to maintain the gap........and the metal sort of came away in my hand :-[ ......still attached to bumper mount....had to make a small cut to separate the last bit

    the bumper mounts look pretty good really....was quite surprised how substantial they were

    I knew there'd be a bit of work back here but Im thinking it may be a bit more than just rear corners (in reality it was a hell of a lot of work)

    and lastly one with the snowman to show I really did have an excuse for not doing much........well the remains of the snowman after my 4yr old had kicked its head in!!

    I really want to make a start on the back now.....but I know I should finish off a few bits first....got to do that out rigger I keep forgetting :-[
     
  20. a post from Jan 5th 2011 .....at least we're in the right year now :D ........

    First then a few pics of the little work I got done the 2 weeks before christmas.
    near side seatbelt welded in

    still got to do the back edge where it meets the bulkhead but I'll do this when the arch goes on to give me a litte "play" in the area

    then cleaned up the wheel arch tub, scraping off under seal and cleaning up with white spirit

    came up pretty well.

    then put the last few stitch welds to the rear of the outer sill (no pics of that)
    and that was pretty much it :(

    Didn't get too much done over Christmas either probably about 9hrs in total
    finished cleaning up the welds on the seat belt mount and painted it, thought I'd got some photos of it.....but obviously not :-[

    next was the last outrigger to go on

    more poking around the front wheel arch tub and found more work

    Then went back to weld in the patch on the rear mud guard which I'd tacked in a while back.

    not perfect but as I was chasing around a hole I kept blowing in it and rebuilding most of the mud flap with MIG I decided to leave it at that. I sould have just bought a new panel and welded that on....lesson lernt :-[ (remember what I said about buying a complete rear tub?? I still had to repair a large section for the seat belt mount too)

    gave the front top hat another coat of paint and a bit more grinding back of old excessive welds :mad: still got to weld the lower part of the bulkhead over it yet but I will go back to this bit every now and then when I can't get on with other bits.

    the battery tray looks solid enough I may get away with giving it a go over with the wire brush then rust treat and paint.....although I do have a new one I bought a while back

    next, as I was in the area, decided to chop off this nasty little rust bubble

    not to happy about that, looks like I'll have to chop out quite a bit to fix it up or just to get to it properly any advice greatly appreciated...

    lastly, the last week before christmas I took some bits to work to shot blast one of them being the front belly pan which looked in a similar state to the battery tray, but it came out well a few small dents banged out then painted and it looks pretty good

    so now Im stuck about what to do on the rear...mainly how Im going to repair that bit under the outer skin......untill next time ;D
